Gearbox fault..., and repair???

Dear RR drivers, the common problem also for me. After two years of driving with my recon gearbox 5L40E, last week on highway: a metal noise, not loud, but angry, and the display: Getriebenotprogramm, the car only drives correct until to the third gear, not switching in the 4. or 5. gear. Hilldown, no enginebrake..., ohohohoh. Drive immidiatly to my garage (only 5km distance from at home), they have no time. Drive to a gearbox specialist from the internet in my town, he said: 2.500 Euro, didn´t look at the car, and his garage full of waste and dirty-dirty like at the behind of a trainstation, drive fast away to me at home and decided: WILL BUILD OUT THE GEARBOX FOR MYSELF! Without a (german word = Hebebühne), only with 2 little trolley´s, 5 hours later, the gearbox with torque converter is ready to transport, the oilcooler and the pipes are build out, and the garage is cleaned. On monday morning will drive to www.automatikgetriebeprofi.de in Bielefeld, 120 miles away, in the evening they will have repaired my box, because there were no particles of metal in the oil, only a broken shift or something like that, he told on telefon. Will see, and write. (The company also works with the official-dealership in germany at gearbox problems)

Ready to build in!!! Here in GALLERY, you can see the defect parts on picture 2/4434 and 3/4434, recon in two hours!!!! Broken part..., german quality or from US??? TDV8 4.4 from 2012, 278.000km like new + Lancia Flavia Coupe 1964 + RRS L494 3.0 SDV6 + C220CDI Convertible 2021

Losing direct clutch drive to the rear epicyclic carrier assembly like that would certainly explain why your 5L40-E refused to select 4th or 5th gears!

The direct clutch drum and shaft assembly which has failed in your transmission is a well known weak point in this transmission. SteveMFr discussed exactly this issue with David Ashcroft some time ago – it’s what Mr. Ashcroft describes as the ‘toilet-paper-roll-shaft’. “This shaft is apparently manufactured by winding a piece of steel in the same fashion that cardboard is wound to make a toilet paper roll. It apparently unwinds and expands making the box a total loss”. This can be seen quite clearly in the photos of similar failures from your repairer’s website gallery, for example :

That's the part that failed on my box, a chunk was missing out of the nose of the tube.... No4th/5th gear on mine...

@ RRphil, very good describtion, exactly my problem, now get a recon at the specialist in Bielefeld for 1.400,-€ good price, and could use my torque converter, because it was like new without any!!!! little metalparts. Build in this week, and hope and hope, and wait for the next broken part. But will buy a defect gearbox, reco and take in my garage for the next time.
