And one of the first jobs will be to remove it's ugly roof rails and bars, they work well but I really hate the look...

To facilitate this I had the last mod done to the new "Fatty boot protector"

Took a run down to a mate who has just given up his day job to make these....








Not specifically for Mondeos though... he makes roof crates for just about any vehicle...

The Mondeo doesn't have any roof rails or mounts so I used 8 M8 rivnuts to fix this rack on.

If you need a crate or rack for a classic fatty or anything else then he's your man...

I put this on it's own thread but I'll park it here as well...

Went out for a walk an hour ago to find this in front of fatty....

Nice walk around the village, the ducks are back on the pond... I digress... got back and dived underneath...

Looks like the rack to me....

Nearside looks very suspicious...



Off side not so much...




The oil in the reservoir is much cleaner than the slick and it's only dropped to min... doesn't look like enough oil has come out of the reservoir to make a slick that size...




I started it and the steering works fine lock to lock but then did start making a knocking noise on nearly full left lock...

Anyone else had similar, can't see it being anything else around there, the transmission cooler is bone dry all round and absolutly no evidence of any leaks looking down from under the bonnet...!!

Guess it's garage time...

It never ceases to amase me how wrong I can be sometimes....

It looked like the steering rack, the oil looked like dirty steering oil, it was in the right place....

Anyway I started the engine, and it didn't bong with low engine oil so that seemed promising, Into reverse and the box dropped in fine... reversed back a bit and no more oil was coming out so heck, I'll drive it to my mates and get it on a ramp....

Took off the front and middle underbody protector, got the inspection light out and Shocked Shocked Shocked

Holy cow Batman.... One of the new high pressure fuel pumps is hanging off the side of the engine, stuck in it's acoustic cover was this... That dirt on it is from the cover...

A snapped bolt... the pump is split or broken, it is difficult to say yet...

The oil was engine oil that comes out when you remove the pumps as they are running in oil...

I checked the oil level and it came up with this....




Rather weird it didn't bong to tell me it was low....!!

So, what has happened...??

The bolts are torx head 6mm, there was no thread lock on them, they aren't stretch bolts, no mention in the Workshop manual to replace them... they are tightened to 11nm, so not much....

Maybe the bolt came loose, snapped under the pressure of the pump moving, which damaged the pump as well...

Maybe the pump broke and took the bolt with it...

Not enough time today to strip it down so I will find out tomorrow....

Just hoping the remainder of the bolt comes out the block easily, it would be the hole that is directly behind the steering column...!!!

Time to make a big pile of bits on the floor....

New pump ordered, should be here tomorrow...

Pumps removed...

One fitting spur snapped off and the pump piston rod snapped... Shocked







The remainder of the snapped bolt was at the bottom of the hole, the threads leading to it were fine so it looks like the bolt snapped somehow, can't think how though... The snapped bolt wound it's way out, the pump was then only supported one side so the pressure snapped the fitting spur which caused the piston rod to snap off, then the bolt backed out more letting the cam follower out of the hole and dumping all the oil... That is total speculation though...

Offending hole is just right of the blocked hole...



Luckily close inspection of the cam lobe, by turning the engine over by hand, the can follower and the hole itself are all pristine with no wear marks, they look identical to the other pump.

Tried an easy out on the stud, drilling a hole through it's centre wasn't too bad but I think they should rename "easy out", "no way out" as they never seem to work for me...

So, out with this set of Helicoils...

I bought some new, high tensile bolts and thread locked them in and that's where I got to today as only had a few hours to play....

Old pump refitted on the left, new one on the right...




Put it all back together tomorrow and see what happens.... Thumbs Up Pete

That was a lucky escape but not so lucky on the snapped bolt.

Got everything crossed that it comes out of the block easily for you.

Good luck Pete,
I still can’t believe that we get no warning when the oil level gets low.
Obviously no one is going to be brave enough to confirm it, but surely it would eventually fall low enough to at least trigger a low oil pressure warning, even my 1959 A35 used to light up when it needed topping up, which in my car was very regularly.

I guess when the engine is running and the oil is flowing there’s no way of knowing what the level is in the sump so the only way to monitor it would be oil pressure.

Although I guess there’s a known level of oil in the sump when it’s running.

Thanks chaps, about another litre came out when taking the drive shaft out of the sump so it's pretty low now.... we were talking earlier about starting it in the morning before filling it up to see what happens... Don't think I've got the cajones to do that though...!!!!

All back together, no leaks from anywhere and it runs 100% so looks like whatever caused it... faulty part, bolt or spanner work hasn't done any lasting damage...

£155 for the pump, £4 in bolts and some oil so not too sad... Thumbs Up Pete
