Hello from Düsseldorf to Munich, and respect for this achievement without a lift and only on the ground. I know all about it all. I would always buy, for example, a much cheaper L322 4.4TDV8 in the UK with a good but neglected engine for around 4000 GBP, drive it under its own steam via the Eurotunnel to Munich, rebuild the still-good engine 1:1, and sell the rest in parts. I've already done that; in the end, the engine was practically free. You can then disassemble the old, defective engine in peace and sell parts. After a longer period of not touching this project I go full steam into this now.

Engine is out, I plan to do the following:

Replacing Bearings
Replacing Piston Rings
Replacing Turbos
Replacing Injectors
Replacing High Pressure Pump
Replacing Seals where I see them weak old damaged
Replacing Water Pump
Anything I missed ?

Question: How do I determine the King Bearings size ? 0.25 vs 0.5 ?

Is it possible to remove the piston bearings and main bearings without removing the timing chain ? My engine is perfectly in time and I rather like not touching the heads...

Not easily, possible maybe if you remove the tensioners and lift the crank a bit, but i wouldn't trust it to not jump a few teeth, then you're in a world of pain. I'd suggest whilst it's apart it would be sensible to replace chains, guides and tensioners anyway.

Timing it back up is easy enough with the correct tooling.

It's all in my thread "All I want for Christmas" from a few years ago.
